Thanks for the advice. Definitely won’t use the foam in the can.

This may be my best option at this point. I’ll try to call him tomorrow and see what we can work out.

You can get a 2 quart kit of the right stuff for $34 and have it in 2 or 3 days. That will be plenty. This is where I buy mine.

West Marine sells closed cell in a spray can. It is a whole lot more dense/solid than great stuff and will not water log. The concept above with the plastic water bottle caps may not work. Two part epoxy could melt the plastic caps while it cures.
I saw the West Marine spray can and wondered about it. So you’ve tried it in this kind of application and no problem? BTW, I had already abandoned the bottle cap idea in favor of CPVC caps, but in the end I didn’t feel comfortable about the entire method. Larry’s method is much more certain, not to mention tried and true. The other side of the grab bar, over the foam core, is going to be rock solid. I’ve already drilled and tapped all the holes in the thickened epoxy and run in a couple of test bolts and it is perfect. Just gotta do the some on the channel side and I’ll be in business.

So the 2 pound density is the right one?
Yes.

Never tried it with this particular application, used it to replace some foam that I had to remove to install some floor drains in my flats boat. Worked well, set up pretty hard.
I finally finished the grab bar installation, using Capt. Larry’s foam and epoxy method, and it worked very well. I’m also very pleased with the grab bar made by Happy Bob! I’ll post a couple of pictures of the completed installation when I can.
Glad that worked out for you. Always happy to help
